The product

Hearing protection and personal audio in one wearable product.

Plugfones combines hearing protection rated to applicable ANSI standards with the audio capabilities of an earbud. It was built for people working or spending time in loud environments who wanted to protect their hearing while listening at a comfortable level.

01 · Build the operation

Manage the consequences beyond the factory quote.

For eight years, Tyler served as co-owner and CEO, with operations as his primary responsibility. His work covered product development, coordination with the China sourcing team, samples, mass production, quality control, international shipping, logistics, warehousing, and inventory management.

The China team that now supports Alpentra originally sourced the professional audio and cable factory used by Plugfones and worked alongside Tyler throughout development and production.

02 · Develop the product line

Translate new features and upgraded materials into manufacturable products.

New product generations required the team to coordinate materials, electronics, housings, cables, comfort, assembly, sampling, and production requirements. This was not a one-time supplier introduction; it was sustained development work across an evolving product line.

03 · Solve the Bluetooth architecture

Separate the electronics to reduce housing size.

The Bluetooth version created a particularly difficult packaging challenge. Placing the battery, PCB, and microphone together would have required one large housing. The team instead separated the battery from the PCB and microphone and positioned them on opposite sides of the device.

That architecture reduced the size of each housing and produced a more wearable solution while preserving the required electronics and audio functions.

04 · Repeat at scale

Carry product decisions through production, logistics, and inventory.

Tyler and the China team repeated the operating cycle through mass production: factory communication, QC, shipment planning, international logistics, warehousing, and inventory decisions. Over Tyler's eight years with Plugfones, the company generated approximately $6 million in sales and sold roughly 150,000 units.
